Before starting this project I contacted Nintendo to discuss this project  and the one thing that was mentioned for dos and don'ts was to be sure NOT to change any of the Characters colors.   So I have Pantone matched the original Browns, reds,  blues, etc. and applied them to Jeff's art layouts.

 

Artwork Begins

Once I received Jeffs art files there was alot 

of work to be done to prepare it for the screen printing process.

 First up is to separate all the colors to be printed, 

Then a "bleed" is added to each color layer to be printed which will print separately behind the Black print.

This is then repeated for each and every color for every piece to be silk screened.

 

Production Begins

MARQUEE 

2nd surface screen-print on 1/8" Clear Acrylic Plex.

Each individual color to be printed 

has its own film positive and is exposed onto a screen

Once the screen has been exposed its rinsed, dried,

First Screen ready for the first print color-Black

Print color 1 of 7 - Black

and the production is on like Donkey Kong!

Print color 2 and 3 of 7 - Yellow and Brown

Print color 4 of 7 - Tan

Print color 5 of 7 - Blue

Print color 6 of 7 - Purple

The final color-WHITE is screened across the entire back of the marquee

Clear .080 Lexan/Polycarbonate

 with all holes cut to match original.*

The instruction card will be a separate  inkjet reproduction

also included in this art package.

Gauging original DK material thickness- .080

*The button holes will be 1-1/8" instead of the 1-1/16"

to  make the new button replacements easier.

Screen 1-Black

Printed on reverse side of the clear .080 Polycarbonate

 In some cases 1 screen can be used for several colors with just 1 basic setup. 

Masking off the areas to separate the colors to be individually printed.

All spot colors are dropped in with Bleeds* behind the Black detail Outline and registration marks are used to align each of these colors. Roll Over Pic to get a closer look

Time for the Fabrication-

Smaller pilot holes are drilled into the polycarbonate

An Acrylic Template is used 

as a jig to route the final shape

 

Routing The Cpo with a Flush Trim bit with the Dk2 Jig Master 2000!! FINISHED CPO!!
